Have you considered looking at the technical specifications on Apple's website. It has the exact sizes.

The 160 GB Classic is a little thicker than the 80 GB. I suppose depending on the manufacturer, and if they were trying to kill to birds with one stone, the two might fit one case. If it were me, I would manufacture two different cases and make more money.
