So I've decided to buy an AppleTV and I have an option to buy the current model or the older 40gb at a lower price, are there any hardware differences besides storage size? I'm looking to convert my DVD collection over, how much space does a typical movie take up after copying it??

There are no hardware differences. A movie takes about 1-2 GB.
If you want to save some money, you can buy the 40 GB version and connect an eternal HD ( up to 2 GB). It requires a bit of hacking, but it is well worth the effort.

Because of the rumors of new hardware coming soon, I'd minimize my investment in 3 yr old technology and go for the cheaper 40GB.

I have two 40GBs and have been streaming everything (802.11n) for years. Syncing movies isn't worth it.
