It would not wake from sleep so I held in the power button until it set off then it only clicked once when pressing the power button. I unplugged the ac lead for a little while then plugged it in and pressed the power button a couple of times then it came on. It's working fine now.

What could be the problem?
 
Something shorted out or something overheated.
Unplugging it shortly resets the power management
I know to unplug to reset.
This happened in several months since I put in a new video card.
Macs Fan Control shows all fans working and temps low.
What could have caused it?
My plan is to not put it to sleep again.

A Nvidia card with the web driver?
 
I suspect it's related to your sleeping issue. Especially the problem suddenly shows up after you install this card.
The graphics card has been in for 4 months. No problem until now.

I had the not waking from sleep issue for the previous 1.5 years before the new graphics card. Hence my thought of no more sleep.

Did you ever update the OS and Nvidia web driver? I am just thinking if it's drier version specific. Of course, obviously, even if it's really web driver related, it's not a "always there" bug, may only be triggered in specific condition.

Anyway, I agree that sleep is not reliable in MacOS, especially for a "customise" cMP. Back to 10.6.8, sleep is nice, reliable, and we never need to reboot the Mac because of strange issue like finder error, memory usage issue, etc. So, sleeping works. But now, I am almost forced to reboot every one or two weeks (my Mac run 24/7), otherwise, some strange issue can happen. In this situation, I think simply shutdown the cMP is better (especially we have SSD for fast boot nowadays).

I am running Sierra and the latest web driver. Still no ssd but far better than widows without one.
